Most distribution centres run out of usable space long before they run out of building. The floor gets busier, pallet racking fills up, and the obvious next step looks like relocating to bigger premises.
But look up, and there's often a huge amount of unused overhead space between the top of your racking and the roofline.
A mezzanine floor is how you turn that space into working capacity, without the cost, downtime or disruption of a move.
What a mezzanine floor actually adds
A mezzanine floor is a raised, freestanding platform built within your existing building, effectively adding a new level without extending the footprint or altering the exterior.
In a distribution centre, that additional level typically gets used for one of three things: extra storage capacity, a dedicated picking or packing area or office and welfare space, freeing up ground floor square footage that was previously used for admin functions.
Because mezzanines are a demountable structure rather than permanent building work, they can be reconfigured or removed entirely if your operation changes shape further down the line.
That flexibility is a big part of why they're used so widely in distribution and logistics settings, where throughput and stock profiles shift more often than the building does.
Where mezzanines make the biggest difference in distribution centres
Overflow storage without extending the racking footprint. Rather than adding further bays of selective pallet racking across the floor, a mezzanine lets you stack a second storage level above an existing pick area.
This is particularly effective for slower-moving stock or bulk inventory that doesn't need to sit at ground level for fast access.
Dedicated picking and packing zones
Order picking and packing operations often compete for the same floor space as bulk storage, which slows both down. Moving picking and packing onto a mezzanine level, served by conveyor or goods lift, separates the two functions and can noticeably improve throughput on busy sites.
Multi-tier configurations for high-bay buildings
Distribution centres with generous eaves height can support two or even three tiers of mezzanine, each with its own column spans and load ratings designed around what's being stored above and below.

Site management, despatch teams and welfare facilities can be moved above the working floor, reclaiming ground-level square footage for storage or handling equipment instead.
What to check before you commit
A mezzanine floor is a significant structural addition, and there are a handful of things worth getting right at the planning stage.
Clear height and eaves height.
You need enough clearance above the racking or working area below, and enough headroom above the mezzanine deck itself, particularly if the level below needs to accommodate narrow aisle or VNA racking and the reach trucks that serve it.
Load ratings
What the mezzanine needs to carry, whether that's static pallet storage, moving forklift traffic or people, determines the structural specification. This should be worked out before layout design starts, not adjusted afterwards.
Fire safety and sprinkler clearance
Building regulations require adequate clearance between racking or stock and any sprinkler system, and a mezzanine changes those clearance calculations. This needs sign-off as part of the design, not treated as an afterthought once the structure is up.
Access and vertical transport
Stairs, goods lifts and conveyor access all need to be planned around how stock and people will actually move between levels day to day, not just where they fit on the drawing.
Building regulations and planning
Most mezzanine installations don't require full planning permission, but they do need to meet building regulations, and larger installations may need Building Control sign-off. It's worth confirming this early rather than assuming it's a formality.
This is where a full warehouse refurbishment review pays off: a mezzanine rarely works in isolation from the racking, lighting and layout around it, and planning them together avoids expensive rework later.
Installation timeframes
One advantage a mezzanine has over relocating is speed. Straightforward installations can be completed in a matter of weeks rather than months, with minimal disruption to ongoing operations, since the structure is built within your existing building rather than requiring new construction.
Larger, multi-tier installations naturally take longer, but even a 13 week project timeline, as principal contractor, is a fraction of the time and cost involved in sourcing and moving to a new distribution centre.
Getting it right from the start
A mezzanine floor is only as good as the plan behind it.
Getting the layout, load ratings and access points wrong at the design stage is far more costly to fix once the structure is built than to address on paper.
It's also worth reviewing your existing pallet racking and rack inspection status at the same time. If a mezzanine is going in above or alongside racking that's due an inspection or nearing the end of its safe working life, it's more efficient to deal with both at once.
